A Classic Mini can look presentable from ten paces and still be hiding serious corrosion underneath. Sills, floors, scuttle corners and rear companion bins are all familiar trouble spots, which is why choosing the right Mini panels is one of the most important decisions in any repair or restoration.
The aim is not simply to cover rusty metal. A good panel repair restores strength, keeps the shell aligned and gives the car a proper foundation for paint, trim and mechanical work. Buy the wrong section, or cut away more than necessary, and a straightforward job can quickly become expensive.
Start with an honest assessment
Before ordering bodywork parts, strip back enough of the car to see what is really there. Carpet, sound deadening, underseal and previous repairs can all disguise the condition of the original shell. Pay particular attention to the joints between panels, where moisture sits and factory seam sealer may have failed.
Check the outer sill, inner sill, closing panels and floor edge as one assembly rather than treating each part in isolation. On a Mini, these areas contribute to the strength of the bodyshell. A rusty outer sill may be the visible symptom, while the inner sill or floor return behind it has already deteriorated.
Use a screwdriver or small hammer carefully to test suspect areas, but do not mistake thick underseal for sound steel. If the metal flexes, flakes away or has been plated repeatedly, it is normally time to remove it and inspect the structure properly. This is particularly important around front subframe mounts, suspension mounting points, seatbelt anchorages and the rear heelboard.
It also pays to inspect both sides. A repair needed on the nearside often has a matching issue on the offside, even if it has not yet broken through the paint.
Mini panels: repair section or full panel?
The best choice depends on how far corrosion has travelled, the quality of the surrounding metal and the finish you expect from the car. A small repair section makes sense when rust is genuinely localised and there is clean, solid original steel around it for welding. Replacing a complete panel is usually the better route when corrosion runs along seams, previous repairs are poor, or several adjoining sections are affected.
For example, a small front floor repair may be enough if the sill, crossmember and toe board are solid. If the floor edge, inner sill and closing panel have all gone, fitting a full floor section alongside the related sill components often produces a stronger, cleaner repair with fewer joins to trap moisture later.
There is a balance to strike. Replacing more metal than necessary can create extra alignment work and disturb original factory seams. Trying to save every inch of badly corroded metal, however, often leaves weak edges behind the new panel. The right repair is the one that removes all compromised steel while preserving sound original structure where possible.
Know the common Classic Mini corrosion areas
Classic Minis rust in predictable places, but each car has its own history. A dry-stored low-mileage example can have hidden corrosion from old condensation and blocked drain paths, while a regularly used car may have suffered years of winter road salt.
Front wings commonly rust around the headlamp bowls, lower rear edges and seams near the scuttle. If the wing is rotten around several of these points, a complete wing can be more sensible than piecing together multiple repairs. Check the inner wing and A-panel at the same time, as a new outer wing will not solve corrosion behind it.
The front panel needs close attention around the grille aperture, bumper mounting points and lower valance. On later cars, inspect carefully around any additional trim holes or fittings. A front panel replacement can transform appearance, but it must be trial-fitted with the bonnet, wings and grille in place to achieve even gaps.
At the rear, inspect the valance, boot floor corners, rear subframe mounting area and companion bins. Water can collect behind trims and in seams, then work from the inside out. Rear wheel arches deserve a proper inspection too, particularly if wide wheels, arch extensions or old repairs have allowed dirt to sit against the metal.
Panel quality and fitment matter
Not all Mini body panels are made to the same standard. Cheaper pattern panels can be suitable for certain jobs, especially where a skilled fitter is prepared to adjust edges and flanges. But thinner steel, inaccurate pressings and poorly formed swage lines can add considerable labour before the panel is ready for welding and paint.
For visible exterior panels, structural components and restoration work where fit is a priority, high-quality British Motor Heritage panels are often worth considering. They are generally produced to a closer original specification and can reduce the amount of reshaping required. That does not mean any panel should be welded straight from the box. Even good-quality pressings need checking against the individual car.
Every Mini shell has moved slightly over decades of use, repairs and jacking. Panel gaps may have changed, subframes may have been shimmed and previous accident damage may not be obvious until parts come off. Treat every new panel as a starting point for a proper fit, not a guaranteed drop-in replacement.
Trial-fit before committing to weld
A body repair is won or lost before the first weld is made. Offer the new panel up repeatedly, clamp it in position and check its relationship with adjoining panels. Doors, bonnet, boot lid, wings and front panel should be fitted together where their gaps affect one another.
When repairing sills, support the car correctly and brace the door aperture before removing structural metal. Measure the opening and record door gaps first. If the shell is allowed to move, getting the door to shut cleanly afterwards can become a far bigger task than the original corrosion repair.
For welded sections, remove all rust back to bright, sound metal. Drill out spot welds where appropriate rather than cutting through useful flanges. Trim gradually and leave material to adjust, as it is easy to remove steel but impossible to put it back once cut away.
Use weld-through primer on hidden mating faces, then protect completed repairs thoroughly. After welding, seams need sealing, bare metal needs priming and enclosed cavities need wax protection. The underside should also receive suitable protection without blocking drain holes. A well-fitted panel will still fail early if moisture can reach an untreated seam.
Plan the order of the work
Bodywork should follow a logical order. Structural repairs come first, then alignment-critical sections, then outer cosmetic panels. There is little point fitting a pristine front wing before discovering the inner wing, scuttle or A-panel needs cutting out.
Where a restoration includes subframe work, it can be useful to inspect the shell with the subframes removed. Access is better, and corrosion around mounting points is easier to assess. However, do not remove too much at once without supporting and bracing the shell correctly.
Think ahead to other jobs as well. Replacing a floor is easier while the interior is stripped. Renewing brake pipes, fuel lines, wiring clips or suspension components may be sensible while access is open. Equally, avoid ordering parts simply because the car is apart. Spend where it improves safety, longevity or fitment, and retain sound original components where they remain serviceable.
Parts to order alongside body panels
A panel job rarely ends with the panel itself. Budget for the smaller items that make the repair complete: seam sealer, cavity wax, weld-through primer, fixing clips, fasteners, grommets and any mouldings or trims disturbed during removal. If a wing or front panel is being replaced, check whether headlamp bowls, bumper brackets, grille fixings and bonnet seals are fit to reuse.
For sill work, look at jacking point condition, floor edge repairs, closing panels and the state of the door seals. Ordering the related parts together reduces delays once the car is stripped and helps ensure the repair is finished properly rather than patched around old weaknesses.

When to use a professional body shop
Many Mini owners are capable home mechanics, and smaller bolt-on panel jobs can be satisfying work. Structural welding is different.
